I just checked and the error is independent of the used postprocessor (checked for linuxcnc, dxf, grbl and two of my own postprocessors). Seems you can readily reproduce this issue. switching bone style in a single op is gonna be a major change because the length setting now needs to be per dogbone, and not per operation anymore - which is not the right thing to do for most users. The bone on straight edge bug has existed since day 1, which means it's been there for the past 4 years or so. Your model seems to be the first one that generated a path where the plunge happens in the middle of a straight section. Very peculiar.

The dogbone dressup can definitely use some attention. Keep in mind though that your use case is somewhat special and the most generic use case is all bones the same. For stacking bones we could make the second instance just use the bone locations from the first one and not having to do any calculat...

First observation: one dogbone is missing (on the lower tab sticking out to the right), while two others with the exact same shape just mirrored (on the same tab and tab above) are there. This is a known limitation - dogbones currently only work on straight edges. From the looks of it those corners...
