I'd still like to understand why the part cut failed with the corrected sweep attached below.

Part_CheckGeometry is not kind with the 1st feature. This problem of coplanarity can come from many features upstream. @xemul Raising compression level to 9 only got it down to 1.18MB. However, getting rid of the stuff after the offending operation did.
So for completeness sake, I'm attaching that version.

Followup: I tried moving the controlling point on the b-spline to where it was barely outside the straight-line extension from the origin of the b-spline as @papyblaise suggested, but that resulted in multiple solids. Thanks all for the ideas; will poke around a bit and see what I find. The curves in the object are BSplines, but the point at which the shadow appears are a pad from the sketch (visible in the image) of a rectangle and a triangle.
