This is just brutal. The "thou" is not helpful. If I want a cylinder that is 5/16" diameter, having to enter the radius takes me one step away from the dimension in its meaningful value. Then, FreeCAD converts the radius to "thou" making in meaningless. I switch my preferenc...

A quickie response on units for your fillet. Set your units preference in "Edit/preferences/unit" US customary or imperial decimal will set your fillet radius in inches. I constantly have to reset this when working with your compatriots on the other side of the puddle. Ian Thanks, Ian. Ye...

Thanks for the reply and helpful info, @IanP. Can you advise what radius fillet you are trying to apply? Even though I am working in Imperial decimal, the default fillet is 1mm. (It would be great to be able to "fix"/change that.) I got tired of specifying after so very, very many failures...

I had an idea. I tried making three separate filets, instead of including all of the edges in one filet ("group"). That seems to have worked. Is that a workaround that makes sense given the nature of this issue?

Looking at your video, it seems you have self-intersections in some of the solids you created, so that the fillet fails is not uncommon in this case. Probably the solids can be modelled in a better, more robust way. My part is a union of all the solids. Shouldn't the union eliminate self-intersecti...
