WRT constraints use the curser to grab various parts of your sketch and try to move them, that'll give you an idea of what needs to be done.

Fillet and chamfer are weak points in the underlying geometric kernel that facilitates Freecad, so they are notoriously fragile, this is not exclusive to FC, professional packages suffer similarly I'm led to believe. A model using revolution for the fins.
No problems with Part common.
I assume you are using CTRL to select both parts for Part Intersection?

I was able to use common on your model and the outcome was nothing, which is what I would expect, given the tolerance fit modeled. Distance constraints with a value of zero always smells fishy to me, not that it's wrong to do it, just there's often a more elegant solution. Try to make best use of geometric constraints, it's easier on the solver and the eye (less of 'em) 8-)

The really nice thing about FOSS is that if the glass is broken you can always fix it. If you pay for your software then you have to wait until the vendor has time!

You can try using PartWB common. But it will only highlight interference, not fit.
