From what I can see, I would guess you have self intersections in the spiral, i.e. the diameter of the section is bigger than the increase of the spiral.

While I was typing you uploaded the file and it is as I had guessed: The height of the section is 1.75, while the growth is only 1.5. Change the height of the section to 1.49 for success. However, that breaks you model, because you have attached the following DatumPlanes to faces. To improve: have a look at this page, especially the paragraph about creating stable models.

Thank you! I see it now. I usually associate Datum planes to XYZ but I got lazy and .....

Btw do you have any suggestions on how to create the same effect/model in another way; for example not using Additive Pipe or that's the correct way to do it?

That's my current strangle with FreeCAD at this stage. I am trying to understand the logic behind the interface on how to use properly, Draft, Part and Part Design and how to integrate them. Thanks to this Forum, YouTube, wiki etc. these days I have moved forward a lot faster than when I started at college with AutoCAD 10 on Solaris!!!!

PS. I almost missed your link to "Sketcher Lecture"! Awesome! thank you!

I don't know another way. To get closer to your original shape, I would place a disc in the middle, which fills the gap.
